Sponge iron is obtained from the direct reduction of iron ore called (direct reduced iron) and the direct reduction operation removes its oxygen without the need to melt iron ore. During the direct regeneration process, due to the release of oxygen gas, the iron ore turns into spherical pieces, which have a small hole on their surface like a sponge. This appearance is the reason for the special name of this product.
The grade of sponge iron is between 84 and 95%, which is a high value. In the direct regeneration method, the regenerating material used can be coal or natural gas, although the use of coal has a longer history.

Technologies used in the production of sponge iron

Among these three technologies, hydrex and HYL are more widely used and more efficient than other technologies. In the Midrex method, iron ore with a grade of 67% is regenerated without the need for an intermediary and using fracturing gases. In the HYL method, in addition to using cracked natural gas, steam is also used as a regenerator to increase the amount of hydrogen produced. Therefore, in this method, the amount of hydrogen is much higher than carbon monoxide and plays the role of the main reducing agent.
In the Purofer method, iron ore is first sieved and the remaining materials obtained from the sieve are poured into the furnace or oven, the oven is cone-shaped. The iron ore is falling down and the regenerating gas is moving from the bottom up. It should be noted that the Purofer method is mostly used in Brazil and is not applicable in Iran.
Application of sponge iron
In general, sponge iron is considered a suitable alternative for iron waste, as a result, by using it, a high percentage of raw materials can be prepared to provide the melting needed for steelmaking units instead of using waste. One of the most important applications of this product is to use it in induction furnaces, which can replace 50% of it with scrap.
Among other uses of sponge iron is the use of this product in cast iron and steel making industries. Because of the high purity of the iron it has and also because of the special chemical compounds that sponge iron has, it produces stronger and higher quality steel.
Also, other uses of this product can be mentioned as raw materials in making ingots, steel sections and all electric arc products. which increases the productivity and efficiency of steel ingots to a suitable amount.
